Cutting Energy Use in Process Plants with Accurate Measurement: From Combustion to Power Quality

Much of a plant's energy bill comes from inefficient furnaces, boilers and electrical networks. See how oxygen analyzers, flowmeters and power quality analyzers help cut costs.

With rising fuel and electricity costs and stricter environmental rules, energy efficiency has become a top priority for plant managers. The first step of any energy-management programme is simple: what is not measured cannot be managed. This article reviews the three areas with the greatest savings potential and the key instruments for each.

1. Combustion optimisation in furnaces and boilers

Complete combustion always needs some excess air, but too much excess air carries heat straight up the stack. Each 1% reduction in flue-gas oxygen typically saves around 0.5% of fuel. An in-situ zirconia oxygen analyzer responds within seconds and enables automatic air-to-fuel ratio control (O2 trim). Adding CO measurement lets the heater run at the safe, optimal combustion limit.

2. Monitoring water, steam, air and gas consumption

Many plants know their total consumption from the main meter but not how much each unit or line uses. Installing suitable flowmeters on main headers and logging data with paperless recorders or a monitoring system reveals leaks, abnormal consumption and optimisation opportunities. Compressed-air leaks alone can waste a significant share of compressor power.

3. Power quality and electrical losses

Variable-speed drives, rectifiers and other non-linear loads generate harmonics that overheat transformers and cables, damage capacitors and cause nuisance trips. A power quality analyzer records harmonics, power factor, phase unbalance and voltage sags, identifies root causes and converts energy losses into money.

  1. Initial audit: identify major energy users and unmetered points
  2. Measure: install accurate instruments at key points and log continuously
  3. Analyse: define energy performance indicators (EnPIs) against a baseline
  4. Act: implement the projects with the best payback first
  5. Sustain: keep savings in place within an ISO 50001 framework

Frequently asked questions

Where should we start?

With the largest consumers. In most process plants furnaces and boilers dominate the energy bill, and combustion optimisation offers the fastest payback.

Does an energy audit require a shutdown?

No. Portable power quality analyzers and clamp-on ultrasonic flowmeters are installed without interrupting production.

Hamoon supplies oxygen analyzers, flowmeters, recorders and power quality analyzers from Yokogawa, Endress+Hauser, Siemens and Fluke. Talk to us about an energy-measurement package for your plant.
